#MAHLEIAA World Premiere: MAHLE Heavy Duty Range Extender System A range and flexibility booster for fleets—delivering flexible range without any compromises and efficiency without restrictions. With this MAHLE innovation on board, a battery-electric truck can cover all the daily ranges required.   The key component of the new system is an efficient high-voltage generator with a continuous output of 110 kW and a peak output of up to 130 kW, driven by a compact combustion engine. The high-voltage generator supplies reliable power to the electric drive system even on difficult trips with a full load. Its architecture can be adapted easily to the performance requirements of a variety of applications and regional markets. Designed as a self-contained unit, it integrates the generator, engine, cooling, fuel and AdBlue tanks, and exhaust treatment into a compact box designed to fit the standard battery space of battery-electric trucks. By replacing about one-third of the battery capacity, it reduces vehicle weight by up to 600 kg while enabling a total range of over 800 km: about 400 km from the battery and 400 km from the range extender. The generator features advanced oil cooling for high power density, while an integrated thermal management system ensures reliable operation under demanding conditions. The system can reduce carbon emissions by around 80% compared with conventional diesel trucks. Advanced MAHLE components make the engine ready for renewable fuels like HVO100, enabling virtually zero carbon emissions. MAHLE is also showcasing in the range extender system new engine components, including an improved Power Cell Unit (PCU) and oil management system, which increase efficiency, extend service life, lower costs, and reduce weight. A workshop used to be a place you brought your car to get it fixed. Today, it is becoming something much bigger. At the MAHLE Media Tech Day 2026 in Stuttgart, Philipp Grosse Kleimann put it clearly: The workshop of the future is evolving from a repair shop into a service center for connected, electrified, and increasingly software-controlled mobility. MAHLE is actively shaping this transformation. The new MAHLE Workshop Portal brings technical support, training and knowledge in one place, accessible on mobile and desktop. MAHLE Battery Workshop Support simplifies repair decisions for high-voltage batteries. With MAHLE Mobile Service, the workshop will come to the customer in the future. In Collaboration with Rohde & Schwarz, MAHLE has also developed a new standard for testing radar sensors after repair for the first time. And the new CareMetix® Natural cabin air filter with sheep’s wool significantly improves air quality inside the vehicle. MAHLE is accelerating the electrification of road transport With its new range extender system for heavy duty electric trucks, MAHLE is paving the way for a faster changeover from diesel trucks to battery-electric trucks. MAHLE has developed its range extender system as an autonomous unit combining electric high voltage generator, combustion engine, thermal and fluid management systems, fuel tank, AdBlue tank and exhaust gas treatment in a compact box—designed to fit the standard battery space of battery-electric trucks for easy integration into existing platforms. Range extender electric trucks combine the sustainability of electric drive systems with the flexibility and range of the internal combustion engine. They support the cost-intensive road transport sector in lowering total cost of ownership and facilitate climate-friendly investments. With its electrification products for commercial vehicles, MAHLE is among the market leaders in Europe and is also expanding its presence with Chinese commercial vehicle manufacturers, who are increasingly entering the European market with battery-electric trucks. “With high-performance technologies and production-ready products for electrification we are aiming for further growth, ”said MAHLE CEO Arnd Franz, at a tech event at the MAHLE Headquarters in Stuttgart. “Our range extender is the key to decoupling the market ramp-up of battery-electric trucks from the insufficient pace of infrastructure expansion,” explained Dr Marco Warth, Vice President Research and Advanced Engineering at MAHLE. “Whether a charging station is occupied, weather conditions or traffic jams require alternative routes, the infrastructure reaches its limits, or other fleets get stranded: an electric truck with a range extender keeps going! KELLERGROUP makes regular supplier runs to deliver to MAHLE plants in the Stuttgart region and is now testing the MAN hydrogen truck in real-world conditions in collaboration with MAHLE.
