In recent work, tightening that link alone contributed to a 10% reduction in production delays and made order execution far more predictable. Here’s how that played out behind the scenes: - The BOM was treated as the single source of truth for materials, components, and quantities required for every finished good, while the Master Schedule translated demand into a time‑phased production plan. When those two were out of sync, MRP planned the wrong items, at the wrong levels, or at the wrong time showing up as missing parts, emergency expedites, and overtime on the shop floor. -Alignment started with verifying BOM accuracy and structure so every scheduled SKU had a complete, current component list before MRP ran. The Master Schedule was then explicitly linked to validated BOMs and realistic lead times, so planned orders reflected true material and capacity needs. -Exceptions like recurring shortages and frequent reschedules were monitored and fed back into BOM maintenance and scheduling rules, turning firefighting into continuous feedback. ERP planning tools were used to simulate schedule changes and check material availability ahead of freeze periods, reducing last‑minute surprises. By treating BOM governance and Master Scheduling as one integrated discipline, not two separate tasks, production became more predictable, delays dropped, and planners were finally able to shift their time from expediting to continuous improvement. SAP Lot Size Key EX (Hybrid): The Small Setting That Drives BIG Results 🚀 In SAP, the lot size key is one of the most underrated power levers in Materials Management and MRP. Get it right leads to a smooth flow, lean inventory, stable production. Get it wrong → excess stock, firefighting, and costly instability. Think of it like cruise control for your supply chain: ⚙️ It decides how much, when, and how often you replenish. Let’s break it down with two viewpoints: 🔹 Novice Planner: “I just want MRP to order what we need!” 🔹 Expert Planner: “That’s what the lot size key controls - aligning demand, ordering rhythm, and inventory.” 💧 Lot-for-Lot (EX) “We learnt that EX is the barista style which mean every demand gets precisely the quantity required." Now we notch it up a little bit a play around with the parameters that the systems provides us and see how we can use them differently. Now we need to keep in mind that we have a procurement department and it is more economic for us to order a minimum quantity. Let`s say sometimes we need more than that and then there is a rounding value. We create an example in which we have a MOQ of 2500 ltr and a rounding value of 500 ltr Example: Requirement = 4,524.024 ltr → Stock = 29.23 ltr → Order = 4,500 ltr (mimimum lot size 2,500 ltr plus 4 x rounding value of 500 ltr) → Projected stock 5.128 ltr ✅ Further in our MD04 we have a new total requirements = 375.761 ltr and we see that the MRP proposes to order 2,500 ltr (which is our miniumum lot size that we set to 2,500 ltr), and MRP now covers more than the immediate need → leading to 2,129.397 ltr surplus. Small parameter change → visible inventory impact! 🔍 Pro Tip from the Field ➡️ Use MD04 as your real-time cockpit. Watch how different keys reshape your stock curve, service level, and working capital. Sometimes, the fastest value unlock in supply planning is simply selecting the right lot size key and its associated values.
