Abstract
The purpose of this study is to consider the effect of different parameters on the wrinkling phenomenon of square cups during the deep drawing process. An experimental system was prepared which consisted of a hydraulic press capable of applying different loads on the sheet metal blank and a blank holder and the process was controlled by a computer. All simulations were performed by using the ABAQUS/EXPLICIT V6.9 software, and the effect of different aluminium alloys, punch and die radius, blank holder force, blank holder gap, and friction coefficient on the wrinkling phenomenon has been investigated. Moreover, the minimal blank holder force was obtained by plotting minor strain with respect to the major strain of produced cups, and obtaining the maximum height of wrinkle in a cup. This study presents theoretical methods and experimental investigations for prediction on the flange wrinkling of deep drawn cylindrical cups. The prevention of wrinkling in the flange area is most commonly solved by a blank holder. The appropriate suppress of wrinkling is only possible with optimal process parameters, since inadequate blank holder pressure leads to wrinkling, while too much blank holder force can increase the risk of splits. Although some theoretical and semi-empirical aspects as well as experimental process windows on optimal blank holder pressure are known (the most popular optimal blank holder pressure estimation is originated from Siebel), even the exact criterion what we consider to wrinkling is not always trivial. To make the comparison of the applied wrinkling criterion theories, different approaches are collected from the literature. The closed form solutions of the bifurcation method-from Hutchinson and Neale-and the energy-based theory-from Yu and Johnson-are discussed primarily. Besides, critical wrinkling stress analysis is also studied. The results of the investigated wrinkling criteria were resembled to experimental observations and to finite element calculations done by the AutoForm R7 software. Our results show, that some of the closed form solutions do not make direct connection between the theoretical results and the industrial practice. Even if, both the results from the bifurcation and the energy based methods seem to be realistic. However, the finite element calculations provide the most widespread and most precise wrinkling evaluation, at a workpiece, which flange is finally drawn into the die cavity, the interpretation of the numerical results is also not obviously self-evident.

Wrinkling phenomenon has been one of the major limiting failure modes in sheet metal forming processes. Wrinkling phenomenon in sidewall area of the cup formed in the conical cup test was considered both experimentally and numerically. A new deflection function is developed in this research and the effects of material anisotropy on the onset of wrinkling are studied using Hosford and Hill-1948 yield criteria under isotropy, normal anisotropy and planar anisotropy conditions. It was observed that application of Hosford yield criterion resulted in better prediction of wrinkling onset. It was also found that as the effective stress increases, consistency between predicted results and experimental data at the onset of wrinkling improves. Also, a good agreement between experimental data and predictions using proposed deflection function is obtained.

In this paper, the effects of lubricating conditions and blank holding force on deep drawing process for understanding the formability of AA 6061 aluminum alloy sheet of 2 mm thickness is studied. The numerical simulations are performed for deep drawing of square cups at three different lubricating conditions and blank holding forces. For numerical simulation PAM STAMP 2G a commercial FEM code in which Hollomon’s power law and Hills 1948 yield’s criterion is used. Two different strain paths (150x150 and 200x200) were simulated. Punch forces and dome heights are evaluated for all six conditions. Failure initiation and propagation is also observed. From the overall results, it has been noted that by increasing the lubricating conditions and blank holding forces, punch forces and dome height variations are observed by which one can predict the formability for different strain paths.

Residual stress causes visible distortion and reduces corrosion resistance of desired cups. It is the aim of every manufacturing industry to attain quality and maximize profit, thus the cost associated with heat treatment and other residual stress relieving processes should be minimized. This paper presents a 3D explicit deep drawing finite element analysis (FEA) executed with explicit dynamics module in ANSYSR15 workbench. Wrinkling, developed due to compressive instability, is one of the main failure modes in deep drawing processes. Depending on the die geometry and blank holder force, it can be observed as flange wrinkling and/or side-wall wrinkling. In this study, side-wall wrinkling in cylindrical cup drawing process is investigated by using different constitutive models that are formed by using CPB06ex2, Hill’48, BBC2008-8p and BBC2008-16p yield criteria with isotropic hardening, and von Mises yield criterion with isotropic, kinematic and combined hardening. Numerical simulations are performed by implementing CPB06ex2, BBC2008-8p and BBC2008-16p models to a commercial finite element code through user subroutines. In sheet metal forming operations, the most deleterious defect are wrinkling, tearing, necking and springback. Wrinkling of cups drawing was simulated using the finite element method (FEM). The fem code Autoform was used in numerical analysis. Wrinkling phenomenon is affected by the mechanical properties of the blank sheet material, contact conditions, blank holder force and the geometry of the punch and dies. The wrinkling prediction is difficult to perform due to the highly sensitivity of the parameters. The small variations of the parameters can result in widely different wrinkling behaviours. The aim of this paper is to investigate the effects of lubrication and blank holder force on a dome wrinkling behaviour. Two different punch geometries have been selected for Auminum and steel.

Deep drawing process is a significant metal forming process used in the sheet metal forming operations. From this process complex shapes can be manufactured with fewer defects. Deep drawing process has different effectible process parameters from which an optimum level of parameters should be identified so that an efficient final product with required mechanical properties will be obtained. The present work is to evaluate the formability of Aluminum alloy sheets using deep drawing process. In which effects of punch radius, lubricating conditions, die radius, and blank holding forces on deep drawing process observed for AA 6061 aluminum alloy sheet of 2 mm thickness. The numerical simulations are performed for deep drawing of square cups using three levels of aforesaid parameters like lubricating conditions and blank holding forces and two levels of punch radii and die radii. For numerical simulation a commercial FEM code is used in which Hollomon's power law and Hill's 1948 yield criterions are implemented. The deep drawing setup used in the FEM code is modeled using a CAD tool by considering the modeling requirements from the literature. Two different strain paths (150x150mm and 200x200mm) are simulated. Punch forces, thickness distributions and dome heights are evaluated for all the conditions. In addition failure initiation and propagation is also observed. From the results, by increasing the coefficient of friction and blank holding force, punch force, thickness distribution and dome height variations are observed. The comparison has done and the optimistic parameters were suggested from the results. From this work one can predict the formability for different strain paths without experimentation.

Aluminum alloys have a high strength-to-weight ratio and proper anti-corrosion properties that are used in the automotive, shipbuilding and aerospace industries. The major problem with forming aluminum sheets is the low formability of aluminum sheets at room temperature. Therefore, in the present study, warm deep drawing (WDD) of AA5052-O aluminum alloy sheets with a thickness of 1mm was investigated at the different forming temperatures of 25, 80, 160, and 240°C (in the two isothermal and nonisothermal conditions) and punch speeds of 260, 560 and 1950 mm min-1 using experimental tests and finite elements simulation. The finite element simulation predictions show a good agreement with the experimental data. The results showed that an increase in forming temperature and a decrease in forming speed led to a decrease in forming force and an increase in cup height. Additionally, a microstructural and experimental investigation showed that the fracture of the cup corner radii occurs in the early stages of drawing at forming temperature of 25°C whereas, by increasing the forming temperature to higher than 160°C, the drawability of aluminum sheets increases due to dynamic recovery that takes place during the WDD process.

A disadvantage of aluminium is that it is less formable than steel. One method for overcoming this disadvantage is deep drawing at elevated temperatures. In this way the formability of aluminium sheet metal can be improved significantly. This paper introduces deep drawing of aluminium sheet metal at elevated temperatures, a corresponding simulation method, a characteristic process and its optimization. The temperature and strain rate dependent material properties of a 5xxx series alloy and their modelling are discussed. A three dimensional thermomechanically coupled finite element deep drawing simulation model and its validation are presented. Based on the validated simulation model the process is optimized regarding formability and cycle time. The optimization focuses on the temperature distribution of the tooling and the blank, the punch velocity and the blank holder force.
